2 1.Remove plug wires 2.Remove coil packs/bracket 3.Remove EGR solenoid/vacuum lines 4.Remove air inlet hose 5.Disconnect coolant bypass hose from throttle body 6.Remove throttle cable linkage bracket, unbolt throttle body (need clearance for step 11) 7.Unbolt coolant pipe from water pump – has o-ring seal – there is a bleed screw on top that needs to be loosened to allow air out when re-attaching. 8.Disconnect radiator hose and coolant overflow pipe 9.Disconnect brake booster vacuum line 10.Disconnect EGR bottom flex pipe, remove EGR [new EGR gasket needed] 11.Remove heater core pipe at lower intake – it’s below the throttle body and points towards the firewall 12.Remove belt and remove alternator 13.Loosen power steering pump (leave hoses connected) and pull forward slightly to clear intake 14.Remove upper intake plenum [new gasket needed] 15.Disconnect fuel inlet at fitting - note – this may be hard to remove even after fitting is loosened – factory puts a sealer in there instead of an o-ring. Keep pulling until the inlet line pops out of the fuel rail. [new 0-ring needed] 16.Remove fuel rail/injectors as an assembly – wiggle it and pull up. [new injector 0-rings needed] The steps below are hopefully listed in a general sequence. Also, there are electrical/vacuum connectors that need to be disconnected as you proceed with the main stuff I’ve listed. I have also assumed that the coolant is Dex-Cool (orange). I suggest that you get a Chiltons or Haynes manual for additional info and to provide correct torque sequence/specs. Please note that this file pertains to a 3.1 engine in a 99 Olds Cutlass/Chevy Malibu. 17.Remove valve covers – take note that some of the bolts also hold plug wire brackets, etc. [ New gaskets should be installed.] 18.Remove lower intake [new gasket needed – get factory replacement or FelPro – I used Felpro] 19.Unbolt rocker arms and remove rocker arms and pushrods – keep in correct sequence and remove old gasket. 20.Be sure to thoroughly clean and slightly sand if needed all mating surfaces everywhere, especially if corrosion is evident from coolant flow. If you see brown sludge in the coolant passages, engine must be thoroughly flushed. Dex-Cool gets sludgy when exposed to air (such as in a leak). Also check/replace cap at coolant overflow tank 21.Install new lower intake gasket – it will have sealant already built into it, but I always add 3M RTV type sealant at all corners and end rails for insurance. 22.Re-install rocker/arms/pushrods, torque to spec. 23.Go back up through the removal steps for re- installation of all components. 24.General comments – I let the engine sit overnight before re-starting to allow all sealant to fully cure. Recommend changing the spark plugs since everything is out of the way, also change oil and filter. Recommended oil is Castrol or Pennzoil 10W- 30, filter AC PF-47, Wix 51040, NAPA SFI21040, WalMart SuperTech 3387A. (yes, the Walmart ST filters are a good filter!) Also add fresh coolant.
